4th Gen Dash Swap into my 86 Iroc w/ stock heater box *modding ducts*
I have an Ls1 T56 swapped Iroc that was running the stock dash, with the stock gauges which either didn't work, or went crazy when the headlights or blinkers turned on.
I am going to be installing an 02 Dash, Door Panels, Center Console, and Seats into my Iroc.
**I am hacking apart the AC ducts to merge them together to run the stock 86 HVAC stuff, with the 4th gen vents merged in**
I will post pictures and important steps that I run into. I initially started the dash swap thinking it wouldn't be that bad. I looked at the AC ducting for a good while before I decided it had to be hacked apart. I haven't found any information, but I don't see why it wouldn't work. It took some nerve and patience cutting everything, but I am close to using screws and epoxy to hold glue it back together and hold everything.
If anyone has any helpful information, feel free to post!

Stock dash pulled
Stock HVAC duct cut. This is the stock 86 air box cut so I can merge it into the 4th gen ducts. You can see the difference in the HVAC stuff and why the 4th gen stuff doesn't fit.
This is after a BUNCH of trimming and I will be adding some screws and doing a quick test fit prior to using epoxy or plastic weld or whatever I need to merge the two.

So far it's going great! I just got the dash to mount, so I can do some test fitting. I will post a TON of pictures for reference for others. I think molding the two, while it was a BUNCH of work, will work great!

i did the same to a few swaps. only issue was that oe blower motor isn't pushing enough air i modified the heater box part 3g and part 4g like ghettocruiser. up front by the 4g dash everything is cut and placed over the 3g stuff, and sealed up well as well, fits well.

I'll look into a new blower motor before I put the dash in... I know it's always been a bit weak, maybe they have a higher flow one that will work.
What do most people do about the front speakers? I'm thinking about the kick panel ones, but it's a 6 speed and I would like the leg room.
I also haven't seen any decent 4th Gen door panel swaps. I might go with the 89 deluxe firebird panels...

Using the whole 4th gen hvac system is probably easier. I Swapped the entire system over.

I can't see how cutting up the firewall is easier than cutting up some plastic...

With the 4th gen box you can actually get a nice volume of air coming out of the vents. My car is a vert and I can keep myself and 2 passengers comfortable in 95* heat.

I'm not too interested in cutting up my firewall to run 4th gen HVAC. This thread is for those who feel the same. I know many people go to 4th gen stuff, but it's not for everyone and I'm sure there is something I can do to get the blower motor to push more air.
If I can't get it to work properly, I can always go ahead and get the 4th gen stuff... Bit harder to try going 4th gen and then decide to go back to 3rd gen.

I am not going to lie, I probably have over 8 hours into modifying and merging the HVAC Ducts. I found that a hot glue gun works great to tack the pieces together and fill in the gaps. I then take a plastic 2 part epoxy and cover up the hot glue I laid previously. It's pretty thick, so it won't run off and make a huge mess. For the spots that are tight, I use a standard 2 part epoxy that is runny and let it run down and seal everything up. It's a very time consuming process to cut out pieces of plastic and glue them in to fill in gaps and make sure I get a good seal. I am almost done and I will post pictures. There isn't a whole lot to post pictures of right now.
I also ordered a new AC Delco blower motor, sensor, and relay.
