I am trying to replace a door on an 88 Camaro and am having the worst time. 4 days and approx. 24 hours later and still no good. Who the hell designed hinges that are WELDED to the door. It's insane. I am about to give in.

The problem may be due to the fact that, the part of the hinges that bolt onto the body, each have three holes. Two of them are rather large, and one is small. This small hole is exactly the size of the of the bolt.
This was done at the factory so that the door wolud fit the car exactly. Once the body of the car was built. A special fixture was attached to the door hinge mounting locations, and the door striker. This dimension was then tranferred to the door hinges. The small "locating/indexing" hole was then drilled.
So here is what I suggest. Remove (unbolt the upper and lower hinges) the door from the car. Then drill the small bolt hole in the upper door hinge to 1/2". This should give you plenty of adjustment. DO NOT drill the small hole in the lower hinge. Leave the lower hinge alone.
Once you have drilled the UPPER hinge, you will be able to pivot the door on the lower hinge. I have used this method many times.
I have attached an image which may help explain which hole I am talking about.

Is that a yearly thing? I could've sworn that my door has three large holes. Hm. I'll have to take a look at it when I replace the door again. (yes, again, damn thing is so rusted to hell...)
