what causes a fan switch to burn up on a relayed circuit

second one.
Seems to get real hot on long drives. I guess its just pulling too much.. wires don't get hot I don't think.

What exactly are you referring to? The fan switch mounted on the block, or the relay itself? Unless you are crawling under the car how do you know it's too hot, and since it is mounted on the block it's going to get real hot. Is it a stock setup? We need more info to help. What can only cause the switch to fail is if the relay coil draws more current than the switch can handle and that is pretty rare. Please give more info and I'll be glad to get back to you. When you mention wire(s) I tend to think you are referring to the relay itself. If that is the case two things come to mind. First, what type of relay are you using. There is a revised version of the relay. Second, if the contacts in the relay plug are discolored it indicates a high resistance connection which will cause higher current and overheating of the relay and lead to premature failure.
