Question about custom door panels
This question came up out of idle curiosity more than anything. I don't think I'll get into this probably for a year or so...
Anyways, making your own door panel isn't all that difficult, but my question is what options are available if you want to replace the black molding at the top of the door panel that curves around the top of the door? Has anyone fabricated anything from scratch for this area? I mean I know you could make something out of fiberglass, but how would you get the proper shape? I'm not sure that cardboard would stay conformed to the shape I needed long enough to fiberglass it and keep its contour.
I also worry about the fact that this piece holds the felt backing for the window glass on thirdgens. The last thing I would want is to add a piece here that will scratch my windows all up, no matter how good it looks. It's easy enough to use some 3m adhesive to put new felt down, but the trick is getting the design right to have the felt in the track, like it is on a stock door panel.

I am making custom door panles this weekend. I am just doing the panel itself. If I was going to continue all the way up to the glas I would still use the GM part, and just cover it with the same cloth that i am going to cover the rest of the panel with, This will make it look a like sleeker. But I am in the works of designing my set up so I will get back to you monday when I should be done.

I was just down at a local plastic store, and he was telling me there's a trick to forming ABS plastic (the same sort of stuff they use OEM).
First, you put a large sheet of plastic over the part you want to form. Lay Bondo over that (that was his suggestion, I'd think that maybe some fiberglass sheets would be appropriate to strengthen the mold). Let it cure then remove.
Put a fresh sheet of plastic over the inside of the mold. Now make a positive Bondo cast from the negative cast. Let it cure and remove.
Finally, take your ABS sheet and soften it in the oven. Take it out, lay it into the negative mold, and press it into form with the positive mold. Hold it there until it cools and remove.
