My T-5 synchros are Toast, if i put my car in 4th gear, it gets stuck and it won't come back out without a fight, and when it does come out, it is VERY hard to move around, in nuetral pattern. I also have to put the car in 2nd gear before it will go into 3rd on downshifting. like 5th to 4th to 2nd to 3rd to 2nd to 1st. I don't have to let the clutch out when putting into 2nd before third, as long as the shifter touches 2nd it will alow to drop to 3rd gear. It also grinds like hell going into 3rd and 4th. 3rd gear won't stay in, it keeps popping out on acceleration. I need to rebuild this tranny or at least find a new one. Ive checked local junkyards and they want like 6-700 for a used one...
Sounds like a ripoff to me. I don't know how to rebuild these, would it be possible to explain a rebuild or maybe a website on rebuilding one of these? How much would a rebuild cost also? I am very common sense smart and have a huge shop with all the appropriate tools, is this something that a average mechanical person can do? I took out my engine last winter and took it completely apart and replaced all gaskets and sensors by my self and had absolutely no problems so maybe that explains my mechanical skills, i also have never taken an engine out before. I have like a $300 budget also, ive heard of rebuild kits for around 150 is this correct?

It's not that hard. If I can manage it, then someone with mechanical aptitude ought to be able to slam-dunk it.
Be aware however that you definitely have problems that "rebuilding" it isn't going to fix. Popping out of gear means a completely destroyed sleeve, and probably the hub too. "Rebuilding" a manual trans means taking it apart, cleaning it up, and replacing the soft parts like bearings and maybe synchro rings; your problems are much deeper than that. You will need hard parts like gears and maybe a mainshaft (the 3rd-4th hub is pretty much part of the mainshaft).
Buy a used one for $600, it will probably be cheaper, less trouble, and less risk than trying to replace all the bad parts int eh one you have, and hope you got them all the fist time.

Let me know how many miles it has on it. I take it that its a world class t5 right? being a 91 i would think so. its out of a V-8? Lemme know a price and where your located. thanks a bunch

well mine popped out of 2nd only on the downshift..it also ground going into 4th.. I put a kit in it $170 and it works fine now.. Kevin

www.hanlonmotorsports.com I didnt replace any hard parts just a master rebuild kit.. 4th gear syncro was shot the friction material was gone and it wore the cone too.. I also had alot of play everywhere I had to use the shim kit, to put it all back in spec.. if you take it apart make sure you check the tolerances as you go and keep the parts in order. make sure they meet spec and adjust with the shims accordingly.. i suggest you get a manual or have someone help you that knows what they are doing, if you need too.. you will also need the gears pressed apart then assembly them and pressed back together..Kevin
