1/8 inch plate, make it all the way across like the u shape, weld inside and out. i had to fix where my exhaust got ripped off and took my back frame rail with it... paint both sides after to prevent rust. just have to mark where your bolts go and drill them and weld a nut inside but put the bolt in it and weld slow so you dont warp it or weld the nut to the bolt
me and all my roommate took turns standing on it and not bending, not sure how good you are as a welder but if you grind all the edges down to like a triangle shape then weld will give you a better weld, imho

I drilled mine out and replaced it with one I got from a wreckers. I drilled the spot welds in the floor and frame and pulled it out and stuck the new one on and welded it again.

i'll be cutting out the back 6-8" of mine sometime in the next week, i could sell it to you if you want to make an offer, otherwise i was just going to sawzall it out and toss it. I'd have to spend a lot longer having it come out nicely.

The same thing happened to mine. It was the driver side frame rail. i got a peice of square tube (i think it was 3 1/2 sqaure with 3/16 wall) and cut it to fit, so it ended looking like a channel with one side slightly taller than the other and the whole thing tapered off towards the rear facing end. then i just cut out the bad part and welded the new piece in. You will need to be carefull welding if you still have the carpet in the car. I welded in small sections and took a 'cooling down' break often.

i'm gonna be replacing both of my stock rails with some 2X2 square tubing that run parallel with each other about 3 feet apart and make a tubular crossmember for it... like GM should have done in the first place... it will be nice to be able to run a real dual exhaust setup that has actual ground clearance..
