Anyone ever done something this bad?
I tried doing headers... SLP 1 5/8" on my 86 LB9 last weekend. A bolt on the driver side broke off in the head. tried drilling, got an easy-out on it, wouldn't budge. I let my dad work on it since he usually seems to be able to tackle anything... few hours later, "oh f*ck" he says. I walk over to the car, coolant is leaking out of the head. So, we have a problem. He said it's his mistake, he'll make it right.
i believe he's ordering the s/r torquer 305s from World. my question is, how well will this work with the summit cam I have in the car w/ .442" lift. I know the springs handle .560" on the s/r, but won't that be too much spring? Also, i read where the s/r 305s don't flow too great on exhaust? is this gonna kill my purpose for spending 600 on SLP headers? Anyone any ideas on what HP to expect?

You should have no problems with any of that. That's a good deal, you're lucky to have a dad like that. If it was me, I'd bump the cam up a bit while I was there; that cam is really little, and with those heads, you can use a good bit more lift.
What I imagine must have happend, is that when he drilled and whatever else, he must have either went too deep, or missed the bolt hole, and hit water either way. I wouldn't put an exhaust bolt in there with thread sealer and expect it to hold; the constant heat cycling will cause it to leak for sure, and of course rust, so it will be even more of a PITA on down the road.
It can be repaired fairly easily. What I do is drill the whole area out to a convenient pipe plug size, like ¼" pipe or whatever; put a steel pipe plug in there; and then drill & tap it back to the original size and thread, using a gasket or part as a tmplate or drill bushing or whatever is convenient.
Your heads are probably 416s which are a dime a dozen at the boneyard.... they're on every LG4 in Caprices, Camaros, etc. from about 82 or so on up to 86.... of course, the World heads would be a significant upgrade to any of that.

bumping the cam up... won't that sacrifice all the vacuum these cars need? what cam, what lift should i be looking into?

I am using the summit TPI cam, S/R Torquer 305 heads and SLP headers on my LB9. You wll like the combo but if I was to do it again I'd go with a bigger Comp Cam instead but I installed the cam before my heads croaked and when I put the Torquers on I was in no mood for another cam swap. One more thing the Summit TPI cam is not a hyd. roller cam, if you need a roller I would call Comp and give them your info and they can help you make a proper choice.
Call Comp Cams or get a good engine builder to pick a cam for you. Tell them what you have and how high you want to spin or the minimum amount of vaccum that you want. The cam can make or break the engine. When in doubt always go smaller.

custman, you have an 87 T/A? Wasn't 87 roller. How are you using summit flat tappet? How's your car run? It sounds like you have the exact same setup as me. I'll be pulling the engine to do the heads, so a cam is right there in front of me.
How much should I spend for a good cam? I know TPIS is pretty expensive.
