HID Fabrication
I know several people have cut the back of the housing, made a plate back, to mount the projectors on them. I wanna try a different route, but I'm running in to a road block.
How can I separate the glass lens, from the metal housing? Will oven heat soften the glue/whatever they use to hold the glass on? (i tried, but maybe not enough heat or time) Is there some sort of adhesive remover liquid that I can ooze down into the seam, to break up the adhesive?

Nothing special, just black buckets.....And yes, I'm pulling the fake projector lens out & putting in a REAL Hi/Low Bi-Xenon HID projector.

you can try it with a heat gun, but if that don't budge, then you will have to use a dremel and cut around it... then use some Nissan Sealer and a heat gun, along with clamps and let it seal overnight...

The headlight in that video is a plastic housing & plastic lens. Mine is real glass & a metal back. My tail lights came apart that easily, without even heating them.
If I use my Dremel, that would be cutting away the "socket" flange that the glass lens fits in, so I really hesitate to try it that way..

on my retrofit of my Trailblazer, I had no choice but to cut away... I used that sealer and haven't had any problems... I did use some silicone a couple weeks later just as a precaution... I have not had any leaks or anything...

Well, sorta....
I broke down last night & pulled out my Dremel. Discovered I only had 4 cutting discs. And I went to town on the seal between the glass & the housing, then I realized just how it is built.
I made this jpeg to show how there is a mounting "wall" on the inside of the glass. So the glass is setting over it, like a bottle cap sits on a bottle, just without the screw threads. So I have to cut all the way through & then tere is no real mount, other than glue/seal/adhesive, to hold the glass after I put it back on.
And the projectors came in today! Ordered on Monday, arrived today. Too bad the housings aren't ready to test fit them yet.....

I hope you find a way to make it work, I ran into same problem and gave up because I could,nt find a secure way to put it back together.

How do you plan on getting it to fit length wise? What projector are you using?
The reason I ask is I ordered similar fake projectors in hope to find a way to put in real projector in there. No luck. There is not enough room length wise. It is possible you could limit the angle in which the headlight lifts and reconfigure the angle to shoot forward at say half way up. This would allow more depth to put the projectors in. The way I have mine setup is of course the way you wish not to do yours. However, there is no possible way it could move any farther back and is one of the most compact design in the plug that goes into the HID bulb. With that being said the front of the glass on the projector is maybe 1/8 of a inch away from the front bumper as it rotates up to open. Given this is bi-xenon there isn’t much length to save by going without brights, still same focal point. You may be able to put the smaller HID housing in there that hella makes, something like a 60mm?

your best bet would be to forget using the lense and just use the base of the headlight housing... there is an article on a 4th gen projector retrofit floating around.. not sure if it's on LS1.com... but he used plaster to mold a clear plexi glass lense and from what I remember it worked pretty well... I think that was the route I was gonna go with with my 3rd gen...

I've trued & tried & tried....The damn lenses won't budge.....HELP!
Everything else is going so good, who knew this :"simple" road block would stop me. I thought the glass would be easy to get off.
I've tried my heat gun...I've tried baking at 300 degrees for 4 minutes. Not even the slight hint of movement from the lens.

I'm telling you... with my trailblazer headlights, I had to cut the perimeter it also had a lip similar to the one you drew up ...

From the outside, the seam is completely exposed & the Dremel cutting disc slips right in.

they sell a kit that looks good on ebay its only 80.00 and the bulb comes with low and high beams. ima try and get it once i have the money.

problem with this kit is that it doesn't have a proper projector setup, so the light pattern is going to be very scattered and un-focused. you're gonna have some angry drivers on the road ahead of you....

not the correct type of shield though; if you pull apart a projector, you will see a "guard" that blocks light from being let out horizontally (which is what gives you that distinct HID line). that shield just reflects light back towards the rear reflector; an H4 has a high and low beam inside the single bulb package, so you cannot make the proper cut off
