Hopefully you can point me in the right direction. I am rebuilding the door hinges prior to my car getting painted and I found the bottom pin hole of the lower driver hinge worn to the point it is out of round. Do I need to replace the hinge or can I just source another bushing like on the body side of the hinge and drill the hole out bigger? I have searched on here and not found anything similar. Looks like replacing the hinge is going to be a major job.
Replace the pins and bushings unless it has worn all the way right through them.
The hinges are not replaceable. They are welded to the door and door frame.
The dealers would actually bend the door up to compensate for the sag.

I just recently replaced my the LOWER body side hinge, including the pin, and roller pin, as well as the upper bushings. While doing all this, I too noticed the DOOR side, lower hinge had the hole worn slightly out of round as you've described. I would guess about 1/16" of movement. Once all the work was re-assembled and installed, the door is buttery smooth, with no play when I lift up on it. ...now I'll add that over the years, it appears the hinges have bent slightly, and my door does sag a little, so I'm gonna borrow my buddy's door alignment tool and bend it back up as NoEmissions mentions. That being said, there is now NO play in the door. That lower hinge hole isn't causing any issues.
If I was going to put another 150k miles on the car, day in and day out, I might look into it further, but it's now a weekend warrior. I think it's gonna be just fine. With the other hinge holes/bushings being new, everything is being kept in line.

Thanks for the reply. I have everything to rebuild both top and bottom. I also now notice the roller pin (long one) has worn some on top due to friction over many years. Did you get piece from top down or elsewhere? I have a model # I found in another post for the GM part that I'm going to try to find..

I bought the whole body side lower hinge assembly from Top Down Solutions. It has the proper bushings already installed as well as the roller pin. Then I bought a bushing/pin kit that included the lower pin that was NOT included with the hinge assembly. After the work, everything on the lower hinge was new EXCEPT for the physically welded door side piece of the hinge. I can get some pics tonight if they're needed.

Quick reply since I see you're online..... ....everything I've read says that roller pin is a B I T C H to remove and replace. Just food for thought. Part of why I bought the whole hinge. I'll get some pics....
For the lower hinge....the silver hinge itself comes with the entire roller and roller pin, as well as the two brass bushings already pressed in and ready to roll. ....the vertical black pivot pin I got as part of Dorman kit 38401, which also included the upper pivot/pins/nuts and bushings. That kit also has new lower bushings, but I already had those as part of the hinge kit. For the record, I recommend doing the top too, but since we're not discussing that....I haven't elaborated on that.
.....also....Lon at Top Down Solutions sells a serviceable kit with all the same pieces as the Dorman kit. It's CLEARLY superior, as well as more expensive. In this case I feel like the first hinge made it well over 100k miles. I figured if the car goes another 100k and the Dorman kit needs replacing...I'll eat crow then.
