really nasty stripped hex screw

on my intake plenum. I can't get this thing out for the life of me. Its stripped all around the edges and I tried drilling it out but to know avail. tried putting in some PB blaster didn't work. Try using a screw extractor and it just stipped it even more....

Only method I haven't tried was using vice grips and trying to turn it . Just need to find a new pair though mine are broken.

Any other suggestions? And I'm trying to do this so I can remove the rocker to check my EGR to see if its stuck.

Re: really nasty stripped hex screw

Sometimes it helps to heat it up and then let it cool down a few times. It can also help draw in penetrating fluid as well. A sharp rap on the top with a hammer can also help break the initial bond/stiction. The amount of force you'll be able to apply isn't going to be as much now that it's damaged, so these other techniques come in handy in loosening it up so you can get it to turn.

You should be able to drill it if you can set an accurate divot with a center punch and use a bit made for metal along with lubricant. It takes patience, and accuracy is everything IMO (smaller bit at first and increasing gradually). Either way if you haven't done it before it might be better to take it to a pro that has experience especially if it goes into aluminum and/or the cylinder head.

You can also go to Sears or another tool store and get one of those sockets loaded up with metal fingers that are for removing rounded off bolts.

Re: really nasty stripped hex screw

Have you tried a hammer and chisel to try and turn it out?
