you wanna use a a bit that doesnt have cross patterns on it. Get a single bit carbide grinding stone bit. that is what I used and it didnt take long to grind down the walls. it will not get clogged up as fast with aluminum chips.

I do quite a few of these and I prefer a metal cutter. Just make sure you use some kind of oil on it to keep it clean and it will cut faster.

i HIGHLY do not recomend that carbide stone thing... i got 2 of them and they were a waste... The thing you want is what looks like a can with little cutting fins around it... dip it in oil and let'r rip... sorry bottled.. but i had NO success with that carbide bit with the dremmel.. all it did is make things smooth... with the tin can with fins, it ate that EGR wall like a mad man... very impressed with that.. i had to go to Home Depot 4 times and almost get arrested to get these stupid things... but they look nice!! cant wait to get my pics of it almost done...

When I'm done with the cutter, I follow it up with a flapwheel sander. It makes it real smooth, a must if you ask me.
