I am not willing to ship the trans/motor. The motor is stripped to the short block anyhow.

This is the high flow Ford Taurus fan that everyone loves to put in their 3rd gens. Just pulled it out, had it rigged to a manual switch. Works just fine, kept my IROC at around 180*

Not normal. Check for cracks in the tubes and that all the bolts are tight (and what's more, that they are even there to begin with). If your heads are clean enough, look for soot around the outside...

Your headers are glowing due to either a lean condition or late timing. Since you set the timing to 6* and its still doing it, it's probably running super lean, and the fact that it is surging points...

An X pipe is by no means necessary. Bear in mind that although exhaust flow may increase, your ground clearance sure won't.

Regular epoxy, yes it will just melt or crack away. But have you tried out the putty stuff? It's the kind that comes as a stick, and you have to cut off a certain length and press it together and mix...

It won't hinder performance unless they cover the port hole, therefore causing blockage in air flow. You can get them and always trim away excess with scissors or tin snips if need be.
