Drill a 1/8" hole in the thermostat base to allow air to escape when you fill the system...you probably have an air pocket in there that will not allow hot coolant to reach the thermostat and open it...

Did you check to see how much vacuum you are getting? Vortec heads are famous for cracking on the exhaust valve down the runner and could cause vacuum issues. Also check crank position sensor.

Sounds like bad fan clutch, clutch is not engaged driving down the highway because it is nice and cool, when exiting the freeway it is not engaging fast enough and the temps rise fast. Cruising...

At the top of the hole it looks like scale rust, wrong color though. The color looks like someone dumped a bunch of stop leak in it. If your radiator and heater core are new you are on the right...

Nope! I always flush my radiators by pulling the top hose and stick a garden hose right in the top radiator opening and start the car and just let it run. It is a real good way to get all dexcool out...

What temp sensor did you replace? Was it the one right by the thermostat? If so that is the wrong switch, the one that controls your gauge is located in the drivers side head and has one single wire...
