how does this happen?

Car only has 65000 miles wtf. How are we fixing this?

Does not look too bad. Some water got trapped and salt most likely cut it out and weld in new steel

Ohio happened, in SW Ohio myself. Your best bet is either finding a rust free-ish body to rob from or fabricating patch panels.

Cowl drain and/or fender drain hole most likely clogged. All that rust is right where the fender is supposed to drain. Flushed mine out a couple weeks ago, was full of ancient leaves and even a 90s era McDonalds straw.

That’s a common spot for rust on these cars. Typical for cars exposed to winter road salt. It’s not too bad to repair and it looks like you are on the right track with what you have done so far. Problem is, that won’t be the only rust on the car. You need to check the other common spots such as, rear inner wheelhouses, front shock towers, passenger side firewall/toeboard, rear bumper mount and floor pans. It may not be obvious behind the seam sealer and undercoating. Use a sharp awl and poke those areas.

A bit more heat in the welds will help. Grind them down, epoxy primer and seam sealer and it will be fine.

Are you using 0.030” wire? If so, try going down to 0.023” wire. It will burn through less.

this was my patch job on that area for both sides, leaves and road muck get caught here between the fender and this section and rot it out along with the cowl drain.

i didn’t go crazy with trying to make it look factory since it’s behind the fender anyways

I've been doing the same thing to mine. Driver side is really rough, I did the passenger side already. Since I have to do floors I just cut it all out and rebuilt it piece by piece. I put the pictures in a spoiler because for whatever reason it makes them really big when they come from my phone.
