Today I replaced most of the AC components (compressor, drier, orifice tube) and flushed everything out. Cooling great (thanks to you all for the advice).
However I noticed a lot of cold air coming out from the area behind the drier, from the large plastic area by the evaporator I think???
You have the usual hole in the lower half of the evap housing where the material has turned to dust. Can't believe you didn't spot it in your own pic.
In that pic, mentally draw a line straight left from the bottom of the accum/drier, and straight down from the rusty bolt. Observe the hole right where the lines intersect. And the smaller one just below that where the material is about to fall out. It's all completely rotted out around where the screw for the accum/drier bracket thing goes into the evap housing. It's probably MUCH worse down a bit lower and closer to the firewall, where it's even closer to the exh manifold. I bet there's half a square foot of that stuff that's gone from all around down there.
If it is a relatively small area it might be salvaged. Ultimately, new compatible material can be laid in and shaped to replace the missing plastic. Short-strand glass fiber reinforced filler (a.k.a., Bondo) can be used to rebuild the area, but the housing would likely need to be removed for the best results.
Another, somewhat more temporary, solution could be to apply duct sealing putty to the area to seal it and potentially prevent further deterioration. This is commonly used by HVAC installers to seal ducts and electricians to seal conduits.
Yup, there is a foam block that fills the area where the lines come through the housing; the space in the hsg is much larger than the lines actually "require", likely due to something like mfg variations in their exit from the evap. Wouldn't hurt to replace that with something less permeable than what the factory used. It wasn't very well sealed to begin with, and often rots out or falls apart anyway, much as the lower half of the hsg does. None of the materials used are particularly robust.
The broken-out spot in the photo is not that however. In fact the place where the foam goes is not visible in the photo at all.
